Every injection molding and extrusion operation depends on properly dried plastic resin. Even trace moisture — as little as 0.02% by weight in hygroscopic materials like PA, PC, or PET — causes defects: bubbles, silver streaks, and part warpage. A dehumidifying hopper dryer is the front line of defense against moisture-related defects. But like all production equipment, hopper dryers develop problems. This guide covers the most common issues and their solutions.
A dehumidifying hopper dryer pulls ambient air through a hygroscopic desiccant wheel, heats it, and passes it through the resin in the drying hopper. Key subsystems include the desiccant rotor (silica gel or lithium chloride), process heater (typically 80-200C), process blower, regeneration heater, temperature controller, and dew point sensor. Before troubleshooting, always note: what material is being dried, when the problem started, and whether it affects one machine or all.
Symptoms: Controller shows below-setpoint temperature. Material comes out under-dried.
Root Causes:
Cause 1a: Heater element failure. Use a multimeter — infinite ohms across terminals = failed element. Replace in pairs.
Cause 1b: Insufficient airflow. Check belt tension, motor capacitor, or air intake obstruction. Weak airflow = blower problem.
Cause 1c: Temperature sensor fault. Compare controller display with independent thermometer. Discrepancy >10C = sensor fault.
Cause 1d: Throughput exceeding dryer capacity. Do not exceed 80% of rated throughput for moisture-sensitive materials.
Symptoms: Temperature correct but dew point above target (-40C for PET, -30C for PA6). Silver streaks persist.
Cause 2a: Desiccant wheel saturation. If regeneration temperature is below 180C, the desiccant is not being fully regenerated. Check the regeneration heater and air filter.
Cause 2b: Air leaks in process circuit. Soap bubble test on all ducting joints and connections.
Cause 2c: Incorrect material drying parameters. PET=150-180C/4-6h; PA6=80-120C/4-6h; PC=120-150C/3-4h. Incorrect settings are the #1 cause of perceived dryer malfunction.
Root Causes: (1) Motor overload tripped — inspect fan blade for obstruction, reset relay. (2) Motor capacitor failure — test with capacitance meter; replace if below rated value. (3) Motor winding failure — spin fan blade by hand; rough rotation = bearing wear.
Root Causes: (1) Temperature too high for material — reduce to data sheet specification. (2) Over-drying — PA and PET degrade at high temperature. (3) Contamination from previous batch — implement changeover cleaning SOP.
Root Causes: Worn motor bearings (grinding sound), loose fan blade (rattling — tighten set screw), or air resonance in ducting (whistling — inspect for blockages).
Root Causes: (1) Overtemperature protection — cool, reset, investigate blocked airflow. (2) Phase failure on three-phase motors. (3) Door safety interlock fault.

The most important diagnostic habit: measure the dew point, not just the temperature. A dryer that reaches temperature but misses the target dew point is not drying effectively.
